How To Fix Yamaha XT660Z Rattling Headlight Reflector

One evening, after a good session on trails, on the way home I noticed something weird. For some reason my headlight was vibrating more than usual! It also was making a bit of a  rattling noise too… I mean rattles and vibrations are pretty normal on XT as it is pretty viby for a single cylinder, but this time my headlight was really bouncy!

Started looking around, checked if all bolts are tight – seems fine. Started tapping everything around, and noticed that my headlights reflector is moving up and down inside of the housing!

First thought – not a problem, all i have to do is to take the headlight off, split it and fix whatever is broken! However, the headlight unit is glued shut permanently and splitting it – really hard and risky job. 

Had a better look around what’s going on, and with all the light bulbs out I noticed that the reflector was attached to the housing only at the top, and at the bottom it should be attached to the bolt that regulates the angle of the headlight. 

Trouble was, the ball on the end of the adjuster bolt came out of its socket, and the socket itself is quite deep inside of the headlight, and to make things worse, it had a metal spring clip around it and it was a very very tight fit!

How I pushed the reflector back on the adjuster bolt?

Well, after spraying a ton of lithium grease inside of the socket, somehow I managed to push the reflector hard enough towards the adjuster bolt by holding it from the inside with 2 fingers through the light bulb socket hole and turning the adjuster bolt in (clock wise) and that helped a bit to work its way in..  but…

First time I stopped after I heard a “click”, as I thought it went in (or I broke it), but after turning the adjuster a bit it popped back out again!

Second time I heard the same click but I thought I would push it a bit harder to make sure it’s fully in, and when I did, it snapped back in with such a noise! I thought I broke it for sure this time, even started making a plan where and how I will get a new headlight! However, after a closer look – it was fully back in! 

So how did Tenere’s reflector fell out of its socket?

I think that after fitting rear end lowering links and loaded with camping gear, my headlight started pointing way too high, so to compensate i adjusted the headlight to the point where the reflector backed to the headlight housing itself, and possibly a bit more, leaving the ball end on the adjuster bolt half way out of its socket or so, and after a few harsh bumps on the trails it finally popped out! Yeah, I know… my fault!
